I have a 96 grand cherokee and am half way through this job. I have read this whole 38 page thread and appreciate all the information. My only question is... do I have to replace the white foam drain liner that surrounds the evaporator? It looks like it only may serve as an insulator for the housing to reduce the condensation on the bottom of the housing when water drains. Mine is decayed beyond repair.
I have read all the posts by Dan but have not seen this situation clarified. Before I put it back together without this foam "liner" I would sure appreciate any advise on any issues if I leave this thing out.
thanks

Never had to deal with the issue, but I'd replace it if it were me, but that's JMO.
I don't want to turn this thread from the repair solution, but I feel I have to offer this little option before everyone tears their dash out! I have a 2001 cherokee with the same problem everyone seems to be dreading the evaporator leak.
Obviously when you go to the auto parts store there will be these wonder sealers being sold, these are all junk do not waste your money. My AC system would hold a charge for about a week before it would leak out. I put the vacuum pump on it and it would hold vacuum, which told me the leak was small. Talked to my friend who is in the HVAC business; not automotive!!! He said before you pull that dash off lets try something. We pulled the vacuum down on the system to remove any moisture and charged the system with freon then added a product called Nu-calgon easy seal. 1.5 ounces for small systems. This stuff is not cheap, about a $100 retail, $50 wholesale. Much cheaper and easier though than pulling the dash! I am 1 month in now and the ac system is cold as ice still. Read up on this stuff and try if you have a slow leak before you go through the whole process of pulling your dash! I know the best repair is to repair and replace, but this stuff WORKS!!!!! My friend has been doing HVAC for many years and he swears by this stuff for the hard to find leaks. It travels with the freon which makes it so effective. Hope this helps a few of you out there before you pull the dash. Ooh a source to buy in the midwest is Johnstone supply. Good luck.

I am looking into replacing it because I was told the system is fully charged, but not blowing cold air at all. It was explained that everything else was working as should, but most likely an issue with the evaporator. What was involved in replacing it?

Just stumbled onto this site/thread. I had a visible leak in the compressor. I replaced it but still had a leak. Just tonight, I found uv dye on the heater/evaporator box. So I am going to replace the evaporator and while I am in there the heater core. I looked through the haynes manual and as normal it is vague enough to almost be helpful.
Could you send me the steps to replacing the evaporator core on a 88 xj?
Thanks in advance.
