Cool. Honestly that's the part that makes me nervous.

I used liberal amounts of WD-40, and cleared out the shavings regularly. (Notice this was prepped for paint when I finally got my tap in the mail. If I had jacked it up, I would have at least been glad I did not waste more time painting)

Started this party off with a 20.5mm drill bit and a 22x1.5 tap. This is the same thread as the fill/drain plug.

Also, this what my cargo area looks like right now. Eventually, I would absolutely love to get a tan full size spare cargo cover! But thats probably a couple hundred dollars and another few years of my life looking 🤣

I tried to restamp the deformed side of the pins but when I struck the chisel with the hammer, it tended to push out the way I drove the pin. I think I am just going to take this to a machine shop and have them tack weld the pins in place to prevent them from backing out and destroying the transfer case on the highway 🤣

I really did not want to grease it because I am not sure how it will react with the transfer fluid, but I used just enough to to set the needle bearings inside with the spacers. (Sorry, I did not snap a picture of the pinion prepared to go in the planetary)

Here's all the parts laid out. Everything seemed unanimous is size and shape. The housing was even stamped the same.

I rotated it trying to get a good feel for what i was working with. This is my old pinion so i didn't really care about messing it up, however i did want this to work.

I started pressing out the pins. I tried to figure out which way would be best, but both looked similar.

Everything was sanded smooth, and I went over the whole thing with a degreaser.

I applied Bondo putty to smooth it all out, and taped everything off for paint.

I filled in these divits with JB Kwik because I did not want to paint down there. Also, these tabs are for pulling the case apart so it will only help. (That gouge will get covered up too)

The rear bolt for the hood release bracket may interfere with the assembly.

I did this so I could hang the bracket off of it. Anyone whos ever tried to get this bolt out will tell you it is horribly placed.

The one bolt from the factory was backed out from the inside and placed back in from the outside.

Drivers side fender was removed for work on the two extra bolt locations. After 6 months, the 97+ windshield washer swap is still looking good.

Here is the hardware I used. Everything was sourced from ACE Hardware. I will get a full description of the sizes and measurements later. I could have pressed out the bottom of the main pivot point rivet, but I ended up drilling and tapping it; that is why there is only one nut.

You can see here the relationship between the ratcheting arm and the teeth are lined up.

The same thing was applied to the smaller shoylder bolt that holds the ratcheting arm.

The main pivot point got a brass washer installed to align the brackets and racheting mechanism. The washer is brass so it is able to wear down against the steel parts.
