I was just reading through the build again and stopped at your leaf spring rebuild. Do you remember where you got the liner from and what you paid?

Deaver Spring. 100 feet for ~$100 shipped. Used just under 20 feet. Cut the rest into 20' sections and sold it.

Got my new clutch in this past weekend. Pedal pushes in sooooo easy now - feels like a car! I'm sure the wife will appreciate that - almost have to teach myself to drive stick again lol.

Sooooo...started on Friday with a boatload of stuff to remove. All the wiring connectors, exhaust, TC breather, TC linkage, shifter column, starter, clutch slave, rear DS, and CPS had to be disconnected and moved out of the way. Then we unbolted the bellhousing and crossmember and we were free.

So...three stages to the clutch replacement. 1) Clutch disc, pressure plate, flywheel, and pilot bearing. 2) Throwout bearing, throwout fork, and fork pivot. amd 3) shifter boots, seals, and bushings.


Stage 1: Clutch

Once we got the transmission down, I could survey the damages.

Clutch that was in the truck turned out to be a Sachs. Pressure plate fingers look good - still had some miles left on it - also means the throwout bearing was still working properly.


What's left of the disc:



Rivets had dug some nice grooves into the flywheel. Explains why i re-gained a bit of clutch bite a few weeks after the slipping started.


Naked block:


New flywheel in place - Bolts torqued with blue locktite.


New pilot bearing in place - outer lip flush with crank bore, seal towards the transmission.


New disc with alignment tool inserted. Notice one side marked "flywheel side". I bet you can guess which way that's supposed to go...



Pressure plate and clutch disc in place - Bolts torqued with blue locktite.

Stage 2: Throwout Bearing

Old throwout bearing and shift fork:


Took the bellhousing off and cleaned it up. Replaced the pivot ball.


New throwout bearing and shift fork in place. Everything is held in place with spring clips.




At this point I replaced the breather tube and reinstall could begin. Lining it up was a pain in the ***, but a little at a time got it done. Realized part way though that I had forgotten to reinstall the inspection plate...which goes behind the flywheel....Soooooo pressure plate, clutch disc, and flywheel came back off, then got reinstalled with the plate correctly mounted behind it.

After some fighting with the trans we got it seated correctly, bolted it back up, connected all the wiring/linkages, and reinstalled the exhaust, starter, and everything else.

Stage 3: Shifter Rebuild

I had decided long before needing to replace the clutch that my shift tower needed a rebuild. The inner boot had been cracked for forever, and let lots of heat into the cab during the summer. So i ordered up new seals, bushings, and boots.

This is the assembly. Once the inner boot is unscrewed, you simply turn the collar to release the spring, and the whole thing pulls out of the trans column. The bushing on the very end, and the rubber boot for the tower are being replaced.


Here you can see the alignment pins for the shifter. There should be a seal there...


This is the new one compared to what was left of the old seal.


This is the new inner boot. The XJ specific one has been discontinued. This one was for a TJ. Two of the screw holes lined up, the other two I used self-tapping screws.


Done!




I have since removed the replacement bushing from the end of the shifter in favor of the original one since the new one didn't fit correctly. The one I took off snapped on the pivot ball tightly, but the new one was very loose.

and joy of joys, I found my drivers side rear wheel cylinder is leaking. So new cylinders, pads, and springs were ordered and arrived yesterday for installation tomorrow.

It'll be nice to have rear brakes again...
