why not use fiberglass? its relatively easy to work with, though slightly messy. use waxed cardboard (the kind they make mail totes out of... not to say ive used them or anything ) make your shapes and then lay out the glass/resin and let it cure.

jb weld is where its at. you can sand it down and finish it so it looks like 1 piece of plastic on the outside.

I really want to do some stuff with plastic as well.
I REALLY want to do some stuff with fiberglass, but never did it before, and when you see it done on TV they always leave steps out.

fiberglass is easy to work with. the most time consuming part of it is making your shapes to lay the glass out on. after that its just a matter of laying the glass/resin down and smoothing the bubbles and wrinkles out, let er cure and sand er down to smooth. dont use too much resin or you'll end up with drips and dribbles to sand out.
edit: Styrofoam or craft foam will work for a shapeable base material

I have a friend who built a vacuum table and he has already made good functional parts. He made fog lights bezels for a dodge neon . They look great . He used acrylic from Lowes. 4x5=$20. I plan on building my own table too after seeing what he did. I will makes good molds and uses fiberglass to reproduce my parts and I will probably sell stuff if I get good enough at it. A vacuum table is a great idea!
