Thats alot of money and time to put into a d30. Is there a reason your arent considering stepping up to a 44?

Other than the fact that front D44's are tough to come by for some reason around here, I would say that trussing it would be adequate. I know how you drive, so for now that could get you through until you find your D44. I know someone who has a welder they would let you use too.... Just a short 3 hour drive north.

You want a "sleeve kit".

http://www.quadratec.com/products/16356_1011.htm

This will only strengthen the tube section though - usually the failure point is between the tubes and the center section, thus why a truss is more commonly used.

A truss should be your first step if you feel the need to strengthen your front axle. Most people however will not see any benefit from it under moderate wheeling - the dana30 is pretty stout on it's own. If you're jumping it or really hammering it into rocks that's another story...

truss it. build off something like this http://www.ballisticfabrication.com/...XJ_p_1748.html
then add some C gussets. if you see ZERO rocks at all ever. just desert/jumping. I'd truss the bottom instead of the top

Truss the top I see is for an axel that will be on three wheels and off setting gravity. Common

Trussing the bottom I'd say more in down force, pre runners that are jumping and that axel hits am could snap in half. The top being trussed and more likely it could still snap down under pressure to. The bottom would take more of the pressure.

You could truss it yourself. They don't look that complicated.

I'd worry about axels if your wheeling with a D35 in the rear more than anything.

This is just info I've gathered from reading for my own research.

I've read about sleeving it, trussing it, even people outright replacing the axle tubes with big DOM tubing.

Seems to me the general idea is to "tie in" all the compenents. Axle tubes, differential housing, knuckles and even your mounts (lca, etc.)

Those sleeves only goe inside the axle tubes, they don't tie anything together. I've read theories saying that would actual be worse for the d30 and give more leverage for snapping axle tubes off the diff. (Internet physics? Lol)

When I build my d30, I'm probably going to do a truss under the axle, knucle gussets and tie the upper control arm bracets (diff too) together and beef em up. Weld the tubes up too...

Yes every where says to weld the tubes to the pumpkin. And just use round tube for bottom truss?? Or?

I've been thinking of using channel, bent at the pumpkin... I seen a pic like it let me see if I can find it again.
