I didnt weld mine but I used 1" emt and for the seams I put a piece of 3/4" galvanized pipe 1' long (6" in each side) into the emt and screwed them in. worked out great.

i butt welded mine but i would burn through really easy, i could fill in the holes easy enough and it turned fine after smoothing it out with a grinder but if i was gonna make another one i would definitely try for some sort of insert, that would stop alot of the burn through issues.

yeah it will be plenty strong enough, but now that i think about it would everything easier, perfectly aligning your 90 angle bends with the straight pieces would be super easy, no burning through, and not to mention that would be one stout rack!!

Used 3/4 " for the 2 "hoops". I bent the 4 pieces in the local Lowes and let them keep their bender, but got some looks at the register. I put 6" sleeves in the 4 joints. Lightweight and strong as all get out.
If I ever make the one of my dreams, it will be brushed stainless tubing.
