Check under your carpet when you get the chance...
Today during the process of replacing my broken driver's seat, I unexpectedly came across that evil parasite we all know as rust. I always thought my 92 XJ was clean and mostly rust-free until I randomly decided to pull up some carpet. The floor boards were covered in surface rust from constant moisture that the carpet and insulation were holding. Upon this discovery, the replacement of the driver seat turned into gutting the entire interior to take care of the rust. I took out the other seat and the console, and ripped out all of the carpet. The passenger side was worse than the driver side for some reason, with small holes everywhere and weak sections from the rust.
After tearing out the interior, I proceeded the defensive battle by using a wire brush to remove loose rust, paint, and debris. I followed-up with a shop vac and sprayed all of the rust spots with Rustoleum Rust Reformer. This is where my progress stands for now, as I have to wait 24 hours for the reformer to cure. Tomorrow, I will spray down a thick coat of the black rubber that comes in aerosol cans. I am doing this to fill in the holes and prevent the further spreading of rust. Finally, I will roll down a couple coats of bedliner and put the interior back together.
I have taken pictures, but my computer decided it doesn't want to read my SD card, so those will have to wait to be posted. In the mean time, I will keep updating on my progress. I urge you all to check under your carpet sometime to see if any ironoxide is lurking underneath it!
I am not looking forward to finding out how loud the interior will be now, but I'd rather not put new carpet in just to have it get wet and cause more rust. Hopefully the spray-on rubber and roll-on bedliner will help dampen sounds at least a little bit.

How much Herculiner did you need? Will one gallon be enough for at least one coat?

Check out 1-step Rust Killer @ http://store.interstateproducts.com/...&category=7624
I need to do the same. I found this while looking for something to put on my Hauler trailer underneath so stop the nasty crap from eating away my frame. I agree on the Herculiner idea, I have been thinking about doing this for a couple of years now and I think I will do it this winter. I don't want to see my muffler or have a Flintstone Jeep....LOL

My 97 has the same thing, passenger side the worst. Welded some sheet metal with some Toyota bed side. Seam seal, primer and rubber under coating.
