i used a 3" cut off wheel.

If you want the front cuts to be straight with boxxy angles then electric/air shears work great and they're slow enough to make nice, straight cuts.

Sawzall works fine for the rear if you use a short blade and can hold it steady enough to keep from going past the pinch welds.

If you think using an angle grinder is the worst tool for the job for cutting sheet metal you're dumb.

Depends on the saw. The Dewalt I have at work makes blades wobble and cuts crazy. My Milwaukee I have at home runs like a sewing machine. Short blades, a comfortable cutting position, slow and steady and things should turn out fine.

used an angle grinder with cut off wheel for strait cuts and dremel to do the turns as to leave less burrs

electric nibbler or body saw. a cut off wheel on a die grinder or angle ginder is just more time consuming thats all. a good sharp nibbler won't leave as bad of a burr on the edge afterwards, plus you can do a fairly sharp radius with it easily...not so easy with an angle grinder. my fronts took me literally 5 mins after i took off all the trim. i just followed the faded outline of the paint underneath the flares.
