With proper cleaning and prework a flux core can do amazing things. All metals will develop what's called Mill Scale. This is what causes "pop" and bird "poop" looking welds. You can't truely penetrate either side of the metal being combined. A "cookie"(sanding disc) on a die grinder will clean the metal enough for clean welds. It doesn't take a $1500 welder to make clean welds, just prep time and knowledge of metal working/fabrication.
Flux is okay, and like you said, with proper prep work, it can work pretty well. Nice thing about solid core is that all you have to do to prep the metal is clean the oil off. And you're right, a $1500 welder isn't needed for a good weld job. Patience, skill, and a good eye can do wonders. In all honesty though, no professional welder (my dad being one) is worth their weight if they're using flux core. They all use solid core.

Got the driver side done. All that's left are a few small pieces, the final welds, grinding those down, final sand job, then paint.


I should be able to have a full bumper tomorrow, and I'll probably do the paint Friday. I've got to save up for the winch - hopefully it won't be too long - so it'll be some time before I get some pics of it completely finished. Unless I decide to do some photo-shopping.

if i can make one suggestion, i would weld some plate at an angle from the d-ring mount to the winch plate. i think it would tie it all together. kind of like this...

A big thank you to everyone for the props! I'm pretty happy so far, especially since this is my first bumper build. It's been awesome learning new stuff from my dad through out this build.
