The thermastat housing is made of aluminum and will bow out of shape when too much force is applied to the bolts. I.E. the gasket flange is not flat anymore. you can take it back off and check it with a straight edge. If it is not flat anymore you can take a file and flatten it back out but don't try to bend it back into shape as it will break. Or you can go buy a new one.

When I replaced my water pump I thought I did a good sealing job and I guess I didn't because I was leaking a few weeks later.

you said you "sealed it", instead of saying "replaced the gasket", how exactly did you go about sealing the leak the first time?

Yes, that was happening with me. I went through three gaskets before I realized I needed to replace the housing. Also, are you sure you're not overfilling the coolant?

the reason i asked how you sealed it, was because, many people think that they should use rtv AND a gasket. the problem with this, it that rtv doesnt form to gaskets all that well, and also, youre not creating a good, hard, flat surface for the gasket. if you are having trouble keeping the gasket bin place during install, use a few dabs of 3M weatherstripping and gasket adhesive.. but when it comes to sealing leaks, pick either rtv, or a gasket, but never use both.

The problem when using a gasket with rtv is when you use too much rtv. You simply need a thin coat. Only enough to make it tacky. Also id always reccomend using the Ultra Grey high-temp kind. Seems to hold up much better than anything else.
