I have a custom head pipe. I have not noticed a huge difference. I would say the biggest change would be in the mid to upper RPM'S.

Did Cruiser notice any difference with the bored TB?

Three years ago, when I got my XJ I carefully cut the dent out with a high speed 1/4" drive air tool, using a .035" cut off wheel. I cleaned up the burrs then I fabricated a patch using a piece of new pipe, clamped, tacked then welded it around with my MIG welder. Last week I had my downpipe off for another reason and checked the patch, it's still fine with no leaks.

I like your thought about the expander, but when I was working on mine I noticed that the pipe was brittle (probably from the extreme heat/cooling cycles), so if I was going to try that I'd have a helper with an oxyacetylene torch keeping it cherry red during the process.
