After reading your post again, i'm wondering if you did the hack and tab correctly.
Ive never done a hack n tap, but how much did you cut the transfer case output shaft?

Just did a bit of reading here and lead me to believe you have done the hack and tap wrong.
14. With the rear pinion yoke horizontal, make a mark where the transfer case output shaft will be
cut by measuring from the center of the u-joint pocket on the rear pinion yoke to the transfer
case output shaft and mark at 33-3/4". Mark with permanent marker, preferably a silver felt tip
permanent marker. *This must be done with the vehicle weight on the suspension as the
vehicle will be normally driven. Verify that this measurement leaves a minimum 1” of
complete splines after cutting and chamfering. If necessary, it is acceptable to vary cut
location by up to 3/4” in either direction as long as minimum spline requirement is maintained

Well I found out my problem, the transfer case output shaft is bent. I put the Jeep in reverse to mark for re-installing the hack and tap and the shaft has a decent wobble when its spinning. Now should I get another 242, swap in a 231 or try and get another output shaft from a jy?
