You sure are an ambitious fellea. If you have the fab skills and equipment to do it, I would say take a leisurely stroll through the Fab and Build threads you'll get more info than anyone would care to write about. Good luck man.

WAY to many variables in this to honestly answer man i used .25 wall 2x2 when I built my sliders and well that **** is heavy so i would go 3/16 for the next ones

Why do you want to build a roof rack all you are doing is assing more weight where you dont need it and creating a higher COG

i'm 3/16" 2x2 for home brew long arm guys said it wouldn't hold up on my fab thread but it seems to be great so far....sliders i'm doing are 2x6 rectangle 3/16 wall in place of oe rocker with tube sliders off of them..(thats my plan) all the street/offroad bumpers i build start as 1/8 wall 2x6 the offroad / winch bumpers i go with 3/16 or 1/4 wall (1/4 is hard to work with for a driveway builder..i don't like roofracks...

a roof rack is very handy, but i like the looks of mine without it. but i still have it for carrying all my camp gear and it's good for strapping the canoe down.

but now i have a killer little trailer i built out of 2x2x.250 steel that fits my rack perfectly.

my rack is built by warrior products, and my front bumper is a warn that is built with 1/4 and 3/16 steel with a 2 inch tube bull bar.
my rear i built with 2x5x.250 steel with 2x2x.125 and .250 tire swing.

I was laughing more because of your vague question and in the wrong section. Its like saying, "I would like to buy a car, one that has....um....err...round tires. Any suggestions??"

Seriously though. The best advice you will get is to SEARCH! Have fun dude. Sorry if I hurt your feelings, but you have to see where I am coming from. Dig through build threads...just start roaming around the site.
