Overkill on the silicone.
Small nick on lower face.
So far no leaks with a very small bead of Permatex RTV. I did allow it to sit for over 24 hours before filling though.

I used Lucas 80w90 gear oil in the rear diff and noticed a clunking noise while driving yesterday. There were no noises or grinding before I changed the fluid and supposedly I don't need an additive with the Lucas, but maybe I do? I didn't have any issues when I changed the diff fluid in my 98... I didn't notice any damage when I was in there so I will try the figure eights in a parking lot and see if that helps. If there were no issues before the fluid change it has to be related to the fluid, right?

You did not show the whole shot of your diff. Is it open, factory tracloc, what? I swapped over to VV975 Valvoline when I decided to run a synthetic in there. It is a 75W-90. '00 with an open 8.25 rear. Thinking if I had a factory tracloc I would not either but since I don't never bothered to research it.

Unfortunately, I didn't take a photo of the entire diff but I have a tag that reads 35 and, if I recall correctly, a tag that reads 8.25. How do I determine if it is open or factory tracloc? I drove some slow figure eights before driving the 7 miles to work and heard no clunking. I will listen on the way home as well.

Good luck with the build! Looks like a long road to recovery but you're getting there. It's a never ending process, and you'll have a love hate relationship.

It looks like all of the basic maintenance and suspension upgrades (oh and losing the oversized tires) I've done since purchasing her have increased the gas mileage by 2mpg. On the initial trip home from SLC the mileage was about 15mpg. On my recent drive home from Vegas it was about 17mpg. The battle rages on!
