I have been watching this thing from the start
just was to late on any suggestions so I just cross my fingers for her. but I think she'll be driving it into work monday to show it off

I'm hesitant to toss this out here as I don't want to muddy the waters, but it happened to me this week, and it was just really weird....
Ok, this was on my 2.5 but I believe it also applicable to the 4.0...
If you're still having problems getting the timing marks, HB and distributor all to agree, try checking the cam drive gear to cam locating pin. My '93 was running fine and then it started acting like Karen's, popping, low power, hard starting, etc... I checked the distributor and found it about 30 degrees off when eyeballed with the cap off and the HB at TDC. With the HB checked out good I pulled the timing cover and found the timing set was dead on...
Something didn't add up.
I pulled the cam drive gear off and found the locating pin, a steel roll pin, had sheared and let the cam drive gear rotate on the cam. The effect being that it was throwing both the valve timing and distributor timing off... It didn't effect compression much but it certainly screwed up the timing. I've never seen a roll pin used in this area before. All the other pins I've seen have been solid steel...
Anyway, I ended up replacing the timing set, cam and lifters (I could have gotten away with just a timing set...) and now the '93 runs as smooth as glass...

Yup, I think 'today's the day' ... was Mel Fisher that rode that phrase to a fortune .. only to have it usurpted in a number of ways ... but I agree, y'all ... Today's the day.
No sweat there, ID ... they had tried a new distributor in it at one time ... let's hope the cam drive gear is pinned down like it should be.

ok guys, we are not running yet...go figure. Well, I was told again to check firing order-check, vacuum-hmmm... turns out the egr was not getting correct vac so we pulled lines to find out what was going on. The egr was clogged. we tried to clean it and I think broke it. Someone new came and looked at it and said we don't even need the egr.
Do we need the EGR or not? Its well over $100 to replace it, so I need to kno for sure.

Exhaust Gas Recirculation Valve EGR stuck open or EGR pipe not mounted, tightened correctly.
Try to unplug the main vacuum to the EGR valve motor and close it.
