so help me out and poke holes in my exhaust plan
My whole exhaust is just about dead. its rusting, it leaks, and sounds horrible. So I am planning on replacing pretty much the whole exhaust. It will go to a local muffler shop for the actual install. but here is what I am planning:
2.25" piping
2.25" thunderbolt high flow converter
2.25" Borla ProXS muffler
then top the setup with a decent stainless steel tip
What do you guys think? Think it will sound ok and perform ok?

It was recommended to me to do 2.25" due to that is more than enough flow for a stock 4.0, as there is no lose in low end torque. I am not against a 2.5" if i can find enough proof to warrant stepping up to it.

If you are going to do something nicer like Borla in stainless steel, you might as well just get the 2.5". It may not yield a big performance gain but it won't be a big price gain either. It would be a bit heartier sounding too.

2.5" on a 4.0 can result in decreased power in the lower RPM's (where the 4.0 actually runs in real-world situations) and gains in high RPM's (that the 4.0 rarely, if ever, sees).
2.25" is ideal unless something like a 4.6+ stroker is in your future.

If your going to go all out you might as well do a header. It would really compliment these upgrades nicely and would give you the biggest performance gain. If anything you can get an upgraded APN brand manifold for 120 bucks.

what is a decent header brand? doesnt have to be great.. i mean i am seeing them on ebay for like $100, but IDK if any of them are worth a damn.. for eaxample

APN is a fantastic low-cost header.
And if money is no object, either a Borla header or a Thorley header imo. Add Brown Dog motor mounts and a new trans mount to the list in this case in order to protect your new header from cracking.

looks like I am putting that APN header on the list as well... damn... LOL. Guess I gotta figure out the header down pipe that leads to the cat, since I am replacing the rest of the exhaust gotta figure out a replacement for that since I am already doing an upgraded cat.

As you are throwing the Borla name around, good quality, up the budget pricing.
As you are considering header, up the budget pricing.
High flow cat, up the budget pricing.

I think your selections are very good, 2.25 is good for the 4.0, would back that APN header also.
With projects, good, cheap, quick, pick two. If the bank is good, go for it.
If the budget should be redirected, a solid stock system can keep you going for a couple more years.

I've gone full circle with exhaust replacement. mine is in bad shape. I think I am going to simply replace it back to stock and leave it be. it is loud now and annoying. I miss my quiet exhaust.
