Was the roller correct for the wire size?

Not sure what's going on. It was working for a few passes then this happens.

Any ideas on what the issue could be? I did try and tighten the tension down, but that didn't seem to help any.
Could be that they wound it too tight on the spool and now it is hanging up coming off. I know I let one "unwind" it's self one time while putting it on and even though I thought I did a good job winding it back, it hung up like this throughout the whole roll.

I wonder if it is wound to tight?...

I believe the roller is correct. It is for the .035-.030. I had .030 and then I bought .035. Not sure if I need to do something different like flip it around?

Is the pressure on the big wing nut holding the spool on the axle too much? You can loosen up the pressure slightly if it's tight

This was an after thought I had... And of course the most obvious first problem to check.

I also played with that too. I have it just tight enough to keep the spool from unrolling.

Note the feathering (that's how you are supposed to finish off the end of the weld.

Have you tried adjusting the nut for the quick release? That's what provides tension on the roller to provide "bite" on the wire.

Also, if you changed wire size, you have to flip the roller around. It's .030" on one side and .035" on the other.

^I have played with that. Yes the wheel has .030 for one groove and .035 for the other. One groove is smooth while the other has little ridges on it. From the writing on the wheel, I can't tell which groove is for which size of wire.

I even switched it around thinking I had the wrong one.

Found this... don't know if there will be anything helpful that you haven't already tried. Might just have to bring it in for service if nothing else works.

Thanks for the link!

I guess I should clarify, the wheel still spins like it is trying to push the wire through to the gun, but it just spins like it doesn't have contact with the wire, but I've played with the tensioner.

I'll take it back out and see what it could be.

did you try a new tip? or running a cleaner through it?

are you keeping it as straight as you can so the wire feeds well?

I have had those problems before just a few things to eliminate. it could have gotten jammed up then ruined the wheel. just guessing im not a good welder lol

I have read that because the flux core wire is hollow, it can easily be flattened out too much and become oval. Then it won't push through the gun correctly. I'd check the shape of the wire as it feeds into the gun. Good luck, let us know what you find.

Cut off a long piece of wire and try to feed it through by hand

Mine gets caught on the inside of the tip every time I try to run a new feed into it. I always have to pull the tip, feed a bit, and then put the tip back on over the wire.
