Are you sure its the t-case? If it doesn't make any noises in 2wd, i'd say drive it like that if you like.

Unless you have already done so, I'd want to double check to see where exactly the noise is coming from. There's more than just the t-case that could be doing it.

How fast do you have to be going to hear it? Does is sound like its coming from directly underneath you? What does the noise sound like? Basically, you have to get it to make the noise and then be able to trace its origin. I've actually had to go so far as to hang on under a vehicle on a creeper while my co-worker drove around a parking lot (SLOWLY!) in order to trace a phantom noise (I do not recommend that you do this. Its dangerous.). This is obviously an extreme situation but what I am trying to say is that it all depends on the vehicle and the problem. Do what you can to pinpoint it yourself or with the help of a buddy but if you can't be sure, don't just throw parts at it. You will save yourself alot of time, money and aggrivation by taking it to a shop and at least getting them to tell you whats wrong with it. You don't have to let them fix it and you can even go so far as telling them to call you befor they take anything major apart so you can make a judgement call whether or not you want them to coninue.

Sound like the t-case might not be engaging all the way. Have you confirmed that it engages 4wd? Is your transmission auto or 5-spd?
