Default I joined the EMT roof rack band wagon...

I used 1" on the outer tubes and used 3/4" for the cross bars and connections between the two outer tubes. I bought 8 Elbows and welded them to straight pieces since i couldnt afford a bender. Primed it and put a couple coats of rustoleum bedliner on it, turned out pretty strong. I mounted it with U-bolts onto Cross bars i welded with JCR gutter mounts and 2"x5/16" flat stock.

emt is easy to weld(no knock on the op just in reference to earlier post question) but is galvanized witch gives off poisonous fumes and smoke. it's okay if you gave really good ventilation(fan creating current but not blowing the gas away from the mig tip). very good job by the way. that is how i mounted mine but i had some left over semi truck mud flap from making my mud flaps and cut some pieces to fit between the rack and rails at the u bolt. keeps the squeaks to a min and the wear and tear on the finish down as well.

Thanks guys, I was planning on putting 4 lights on the front of it, hence the open front, but I didn't have the funds when I finished so I didn't bother welding light tabs on the front before paint. I was also very careful welding this stuff, if you choose to do the same use caution and ventilation.

How much did the flat cross bar steel cost and where did ya get it?
I have a roof basket in my garage but I can't mount it until I make some cross bars, I already have the rain gutter clamps. haha

The steel was leftover from our old pool actually, but speedymetals.com might be able to help you out.
